Cold forged heat sinks are a good alternative to casting and can form complex shapes with excellent thermal conductivity. The cold forging process can make the fins per square millimeter almost perfectly straight. Cold forged radiator shapes include plate fin radiators, round pin radiators and oval fin radiators. Cold forged heat sink fabrication is well suited to the use of copper as copper heat sink formation does not require high temperatures and can be formed with minimal damage. Secondary machining operations, such as holes, chamfers and steps, can often be included in cold forged heat sink manufacturing to reduce waste. Forging involves forming metal using localized compressive forces.
Forged radiators are manufactured using this improved process called cold forging. Cold forging uses high pressure and low temperature to ensure that there are no air bubbles or other impurities in the material. This improves the thermal performance of the heat sink and increases the density of the material. FM Thermal Products utilizes special mold opening tools and high pressure to produce high-precision heat sinks with high aspect ratios. Forged radiators are usually made one part at a time and can be made from AL 6063 or C1100. Aspect ratios as high as 35:1 are possible and no draft angles are required on the fins. The fins can be round, oval, straight or any combination of the same part.
Another benefit of this process is that forged radiators of the same design with different heights can be produced using only one set of forging dies. Forged heat sinks have no thermal interface between the fins/pins and the base when using high aspect ratio or dense fins, which will provide better performance than stamped fin or bonded fin heat sinks. The heat distribution of the aluminum heat sink can be further improved by embedding copper inserts into the base during the forging process. Since this process is fairly expensive, for small batches it may be worth exploring crosscut extrusion to produce square pins. It is a good choice for larger volume die castings.
